Fronus Fault 03 — Battery Voltage Too High / Battery Over-Charged
⚠ DANGER — this fault involves lethal voltage. Do not attempt a DIY fix. Call a qualified technician.
What it means: The inverter has measured the battery bank above its high DC cut-off — 33 Vdc on a 24 V unit, 63 Vdc on a 48 V unit — and stopped. The same number appears first as warning 03, "Battery is over-charged", beeping once every second, before it latches as a fault. Fronus's troubleshooting chart gives 03 two different causes with two very different answers: if the battery voltage is simply too high it says check that the specification and quantity of batteries meet requirements, and if the battery is being over-charged it says return the unit to a repair centre. Treat this as the second one until an installer has proved otherwise. An over-charged battery is not a nuisance code — it is the beginning of the failure mode that ends in a fire.
Why does Fronus show 03?
- Battery type in program 05 set wrong for the bank actually installed. The factory default is AGM, which bulk-charges to 28.2 V / 56.4 V; Flooded goes higher still, to 29.2 V / 58.4 V. A lithium bank left on a lead-acid profile is being charged to a voltage it was never designed to accept.
- The wrong number of batteries in series for the inverter's bus — this is the manufacturer's own wording, "check if spec and quantity of batteries are meet requirements"
- Battery equalization switched on (program 30) with the default equalization voltage of 29.2 V / 58.4 V (program 31). Equalization is a deliberate, controlled lead-acid over-charge to reverse sulfation. It must never be run on a lithium bank.
- User-defined bulk and float voltages (programs 26 and 27) set too high by whoever commissioned the system — the settable range reaches 29.0 V / 58.0 V
- A failed battery BMS, or a failed charge-control stage inside the inverter. This is the branch the manual sends straight to a repair centre.
- A second charging source — a generator charger or a separate MPPT — pushing the bank up while the inverter is also charging it
The Pakistan factor
This is the code that the Pakistani lithium upgrade wave produces. Thousands of homes have swapped a tubular bank for LiFePO4 while keeping the same inverter, and the change that actually matters — program 05, battery type — is the one most likely to be skipped by a shop that quoted for batteries and cables. Fronus's own charge tables list bulk voltages for Flooded and AGM/Gel only; the lithium options (LIb, and LIC for PACE BMS communication) sit under "User-Defined" in program 05 and have to be chosen deliberately. Leave a lithium bank on the AGM default and the inverter will drive it to a lead-acid voltage every sunny afternoon. Equalization makes it worse: it is a lead-acid maintenance routine that deliberately over-charges, and at the default 58.4 V on a 48 V bank it has no business anywhere near lithium cells. Layer on 45 °C-plus ambient, which raises cell voltage and lowers the safe charge ceiling, and packs assembled from mixed brands and mixed ages, and warning 03 stops being a warning. If you have recently changed your batteries and this code has appeared, do not clear it and carry on — get the installer back.
How to fix it
- STOP FIRST IF THE BATTERY LOOKS OR SMELLS WRONG. If any battery is hot, swollen, leaking, hissing, or smells sharp or sweet, leave the room, ventilate it if you can do so without going near the bank, keep people away, and call your installer and — if there is any smoke or heat — the fire service. Do not do anything else on this page. Do not open the battery, move it, or put water on it.
- Stop the charging using switches only. Turn off the PV DC isolator and the AC input breaker. That removes both charging sources without anyone touching a DC battery terminal. Leave the loads running if the house is safe — they will pull the bank voltage back down.
- Read the battery voltage on the inverter display and write it down with the time. That number is what your installer will need first, and it is the difference between "the bank is slightly high" and "the bank is being cooked".
- Check what program 05 (battery type) is set to and compare it with the batteries physically installed. If the bank is lithium and program 05 says AGM or Flooded, you have found the fault and it is a commissioning error, not a battery defect.
- Do not simply change program 05 and switch everything back on. A bank that has already been charged on the wrong profile may be damaged, and re-energising it is exactly the wrong move. The setting change and the assessment of the pack both belong to the installer, together.
- Check whether program 30 (battery equalization) is enabled. On a lithium bank, an enabled equalization routine is an unsafe configuration and needs to be switched off by the installer before the system goes back into service.
- Never open a battery, never disconnect a battery terminal to "isolate" it, never bridge or defeat a BMS, and never fit a manual bypass around a protection that keeps operating. On a lithium bank the BMS cutting in is the thing standing between an over-charge and a thermal event.
- Everything past this point is an installer's job — series count and bus voltage, programs 26 and 27, the BMS charge parameters, and whether the pack has been harmed. If the battery type, the series count and the charge voltages are all confirmed correct and 03 still appears, the manual's own answer is to return the inverter to a service centre, because its charge control is suspect. Stop power-cycling it and book it in.
