Osaka Tubular dead-cell — One Failing Battery Dragging the Whole Bank

What it means: This is a symptom identifier, not an Osaka fault code. Osaka tubular batteries have no BMS and no fault-code list, so SolarNevs names these pages after the observable condition. In a 24V or 48V bank the batteries sit in series, which means the weakest unit sets the behaviour of the entire string — the charger stops when the weakest is full, and the inverter cuts out when the weakest is empty. Rolls' troubleshooting section lists the signatures: cell gravities that vary by more than 0.020 to 0.030 after a completed charge, one battery running noticeably hotter than its neighbours, one cell that no longer needs any water while the others still do, and a bank that will not reach equalization voltage because a failed cell is adding resistance. A failing unit does not fail politely. It makes the other three look bad.

The Pakistani version of this is the single-battery replacement. When one unit in a 48V bank of four fails at year two, the cheapest-looking move is to buy one new battery and run it with three old ones — and the new unit is immediately dragged down to the condition of the string, wears out early, and the owner concludes the brand is fake. Mixing badges makes it worse, and the badges are a genuine trap here. Osaka's tall tubular line sits in the same shops under both the TA and HT names at very different prices, and the model numbers do not mean the same thing — Osaka's own site rates the HT-2500 at 250Ah while the TA data sheet rates the TA-2500 at 230Ah. Two batteries both stamped 2500 can be two different capacities, and mixing capacities, badges or ages in one series string guarantees an imbalance. Match on amp-hours printed on the label, never on the model number. If more than one unit in a bank is failing, replace the string rather than the unit, and if you do replace a single battery, tell your installer so they check the whole string's gravities afterwards instead of assuming the problem left with the old battery.

How to fix it

  1. Measure each 12V battery separately, with the inverter off and the bank rested for at least an hour. Osaka's own scale — above 12.6V is 100 percent, 12.35V is 75 percent, 12.20V is 50 percent, 12.00V is 25 percent, and 11.80V is discharged. A unit sitting a clear step below its neighbours is your suspect.
  2. Check the connections before you blame the battery. A loose or corroded joint mimics a weak unit exactly. Rolls warns that loose connections build heat and melt terminals, so look carefully — but have your installer be the one to disconnect, clean and re-torque. Do not work on live bank connections with an uninsulated spanner and no gloves or eye protection.
  3. Have per-cell gravity readings taken after a completed charge and a one to two hour rest at float. Rolls' thresholds — a spread over 0.020 points to charge imbalance, over 0.030 to a failing cell or heavy sulphation.
  4. Ask for a load test. Rolls repeats this as the way to confirm a cell failure rather than infer it. Resting voltage on its own is not proof.
  5. Do not equalize the bank to try to wake the weak unit up. Rolls is explicit that equalizing a bank with a failed cell forces a severe overcharge onto the remaining good cells and may damage them permanently. Confirm the failure first.
  6. If a battery is confirmed failed it comes out, and that is an installer job. The bank must be isolated safely and the replacement matched. Be aware that a new unit dropped into a three-year-old string is a compromise, because it will be pulled down to the condition of the string around it.
  7. Never bypass a weak battery by linking around it to keep the system running. That changes the bank voltage, and running a 48V inverter on a 36V string damages the inverter as well as what is left of the bank.
  8. If the weak unit is also hot, swollen or leaking, stop treating this as a diagnosis and treat it as a hazard. Read the boiling and bulging pages, and take that battery out of service now.
