Osaka Tubular dry-cells — Electrolyte Below Minimum, Plates Exposed

What it means: This is a symptom identifier, not an Osaka fault code — Osaka publishes no fault codes for its tubular line, so SolarNevs names these pages after the condition. The electrolyte has fallen below the minimum level marked on the case and part of the plate is standing in air. EnerSys states the consequence flatly: under-watering is worse than over-watering, the level must stay above the cell's separator protector during charging and use, otherwise part of the plates is unused, the battery overheats and gases more violently, and the exposed plates eventually dry out and are permanently damaged. This page carries a danger rating rather than a maintenance rating because of the second effect. On EnerSys' stationary cells, which are fitted with a flame arrestor to stop a spark reaching the hydrogen inside the cell, the manual warns that letting the level drop too low defeats that arrestor. An Osaka tubular carries an ordinary vent plug — the data sheet offers a float-type vent plug as an option and names no flame arrestor at all — so do not assume you have that protection in the first place. And Rolls attributes cracked and blown battery covers to exactly this combination of low electrolyte, high cell temperature and increased hydrogen.

Why does Osaka (Pakistan Accumulators) show dry-cells?

The Pakistan factor

This is the single most common way a Pakistani tubular bank is destroyed, and it is entirely preventable. Batteries live in store rooms, under staircases and on balconies, they get looked at when something goes wrong rather than monthly, and a 45 degrees C summer plus a charger left on a flat-plate profile empties the cells far faster than anyone expects. Osaka's data sheet quotes everything at 25 degrees C and 1.260 specific gravity, and neither survives a summer of missed top-ups. Two extra local specifics. Keep the bank out of a sealed cupboard, because the hydrogen has to go somewhere and Rolls notes that concentrations above 2-4 percent can be ignited by an electrical spark. And never let anyone top the cells up with tap water or unlabelled "battery water" from a general store — EnerSys sets hard impurity limits for battery water, because the wrong impurities poison the plates permanently, and that damage will not be warrantable at any dealer.

How to fix it

  1. Stop charging the bank now. Turn the charger and the inverter charging path off before you do anything else. A cell with exposed plates should not be gassing.
  2. Do not smoke, strike a light, or do any hot work near the bank, and do not go poking around the caps with a phone torch pressed against them. Open the room up and ventilate it before you go near the battery. The hazard is the hydrogen already inside the cell, not just the acid.
  3. With the charger off, wearing eye protection and gloves, open the vent caps and look. If plates are exposed, add distilled or deionised water only, until the plates are covered. Rolls' instruction for exposed plates is exactly this, and to top up before charging rather than after.
  4. Fill to the level marks, not above them. Do not add acid and do not add any bottled battery liquid. Water only.
  5. Then have your installer complete a full charge and take per-cell gravity readings before the bank goes back into normal service.
  6. Understand what you can and cannot recover. Topping up restores the electrolyte. It does not restore plate material that has already dried out. If the cells were dry for weeks, expect permanent capacity loss, and check the gravity spread afterwards.
  7. If a case is cracked, if a cell is dry and hot, if there is acid outside the case, or if a cell will not hold water at all, stop here. Do not charge it, do not move it barehanded, and call your installer or the dealer. That is a disposal and replacement decision, not a top-up.
  8. Fix the reason it ran dry before you refill and forget. Chronically dry cells almost always mean the charge voltage is too high, and that is your installer's setting to correct, not yours.
